SOT- Refilling for R2400 -- leaks

Hi all-

I am generally satisfied with MIS carts but am having a specific 
problem I cannot shake.  The mess is not as bad as the precious ink 
it wastes--as much as 1/2 cart.  

MIS is not really clear, between instructions and what tech support 
says, so here are the problems that someone may have fixed already.

1.  Since the carts come with tape over the vent hole.  I have been 
re-taping before pulling out for refill.  There is plenty of room 
around the needle for air to escape.  I remove it just before 
replacing the plug.  Is this not good/necessary??

2.  Two of my carts leak badly when out.  Tech support said to use a 
bottom fill adapter to just nudge the spring loaded plunger.  Doesn't 
work.  This one did it right out of the box.  In fact, this cart was 
only filled to the middle baffle when I got it.  What else will stop 
the leak.

3.  How full is "full."  The instructions say 1/8" from the top; tech 
says don't go above the top baffle (1/4 of the cart).  I have now 
taken to reloading when the carts show as 1/4 full. I do not want to 
burn up a print head.  How high can I safely go?
