probably the *best* way is to go to a place like an aluminium factory that has these big professional saws for precision metal cutting. (by the way that's not what I did :-) Carlos wrote:

My personal attempts to do metal working (rather alumimum working) were not that promissing. Thus I'd choose btn one of the following options: Design my own frontpanel: http://www.schaeffer-ag.de/de/neuigkeiten/home. Alternatively there is shop close to my home which ist specialiced in the needs of designers of all kinds. This shop runs an workshop which would cut my frontpanel. I know this is going to sound very wacky as a way to cut aluminum but it has worked for me. I have used a large paper cutter to cut aluminum, fiberglass PCBs, and even small gauge cold rolled steel. The type I used is like this (different brand but same style - mine is larger too): http://www.allartsupplies.com/images/product/26318.jpg The trickiest part is to keep the metal from shifting while cutting it. The shape of the cutter doesn't really allow using clamps. I have had success by standing on the sheet metal, on the cutter, and kneeling while pushing the blade down. BE VERY,VERY CAREFUL DOING THIS. The smaller the piece you cut off the more it will want to curl but this can be flattened afterwards. If you do this often enough the blade will need to be sharpened often as you would guess. I can post pictures of the process if it is really needed but it is a pretty basic brute force kind of thing. The metal shears used in pro shops are using a similar process but of course with much more pressure and at a less angle of attack. Test it out with scrap first. Worth a try. -James James Husted The ErsatZ Planet Graphics and Sound http://homepage.mac.com/ersatzplanet/ james.husted@mac.com "Welcome to the first day of the rest of your money..."
