I imagine it could get so dirty you had no signal in any position. You could probably test this by spinning the knob by hand real fast many times. If you start to get a little output, you have a dirty pot.

I have a similar issue with a backup 2101 unit. I don't get sound out of head phones or rear jacks unless I turn off the pre amp section. The outputs work with pre amp for a few seconds right after turning on the unit cold. Followed by crackling noise and no audio output at all after that. The unit works fine as a multi-efx box without distortion. See if you get sound after turning off the pre amp section in your patches. The pre amp section could be the culprit here.

I may be wrong but if you have a jack in the fx send and nothing going back into the returns, that might give you the symptoms you have. Try changing the external fx loop setting in the algorithm, 5 right arrow presses should get you there.
